Hi, I have a 1987 Cheermen PT41 with 2 Perkins ST6.3544M motors. Trying to find diagrams of the heat exchanger so I can attempt a repair. Any help would be appreciated. Thank you in advance.

I don’t have a diagram but I have essentially the same engines. Would photos help?

The question is.....does the exchanger stick out about 1/8" (as the photo kind of shows) or is it supposed to be flush with the housing?

It is supposed to protrude out, I can't say by how much but 1/8" - 1/4" sounds right. The o-ring/gasket gets squeezed into the circumference of the tube stack on both ends and makes the seal between the coolant side and sea water sides of circulation. My father did this job on a T6.354.4 perkins he owned about 6 years ago. It took patience and caution be he was able to get everything apart. I believe he ordered a replacement tube stack from Trans Atlantic Diesel, cleaned up the aluminum housing and filled in a void with J-B Weld.

It does but it begs the question, should you remove the tube stack and have it pressure tested and replace or reinstall, or should you reassemble and hope for the best.

There is no right or wrong answer, it is your boat and your decision.
 
Complete overhaul of the exchanger crossed my mind. Unfortunately I live on an island in Alaska. There is nobody remotely close, that could do the work. So I am doing hands on repairs. Hopefully my repair is good. If the leak resurfaces I will have to take the route of removal, shipping it out for repair and re-install. Fortunately I have 2 motors so it won't leave me stranded. I don't do long range cruises, just cruise around the inside passages. Thanks for the help!
